Any crack and extra porosity will lead to serious accident in function.
Aluminum die cast cylinder heads also have strict quality requirement such as pressure testing. The die cast cylinder head can have considerable heat sinks, which can be a high requirement for die casting process. However, the die casting of auto cylinder heads is quite mature now, the critical technical points are clear to die casting foundries.
Iron cast cylinders VS Aluminum die cast cylinders
Early cylinder parts no matter cast cylinder block, cylinder head or cylinder line were cast by ductile iron by sand casting process. Even now, most cylinder blocks for heavy trucks are cast by resin sand casting with ductile iron. The iron cast cylinder has much compacter crystal structure than aluminum die cast parts. Furthermore, because of sand casting applies gravity as casting force with better air release sand mold, sand cast cylinders have less inner porosity trouble than die cast cylinder parts. Iron has larger density than aluminum alloy, so that the sand cast iron cylinder stands larger pressure load than aluminum die cast cylinder.
Aluminum die cast cylinders seem inferior to iron sand cast cylinders, however it has unique advantage that it is much lighter than the sand cast one. Besides, with technology innovation, some die casting disadvantage of aluminum cylinder has been solved. For example, the inner porosity can be cured by vacuum impregnation. And the inner structure can also be reinforced by particular vacuum die casting process.
